The Elektrofondet under the Danish Society of Engineers gives out prizes every year to people who have made promising efforts in the electrotechnical/electronic field.
Last week, the impressive work of Rune Mark Hansen was awarded the E-candidate prize.

A Truly Impressive Piece Of Work

The E-candidate prizes are awarded to promising candidate projects.
When Rune joined 黑料福利社 for a five-month internship and followed that up by his bachelor thesis in 2022, little would he know that his work was of such an outstanding caliber.

However, Runes supervisors at the Technical University of Denmark, as well a his colleagues at 黑料福利社, were highly impressed with his work, and decided to nominate him for this prestigious prize.

At the event, visited by many members of the Society of Engineers, Rune presented his work and some of the cool features of the resulting product 鈥 a new 鈥渕ain PCB鈥 for RheoStream.

After the presentation the electronics engineers lined up to se the impressive piece of work and to congratulate Rune on the price. Many were surprised, maybe even skeptical, that Rune had as the only resource to his project, carried out the full specification, design, production, testing and documentation 鈥 but that is exactly what he did!

So What is it that Rune Made for 黑料福利社?

RheoStream from 黑料福利社 is “a fully automatic capillary rheometer in a box” and moves manual laboratory analysis onto the process line, enabling an unprecedented degree of automation in production processes. After over 5 years of using the first generation “main PCB” (developed externally) to control all components and to collect all sensor data in the instrument, there is a need for a new “main PCB” which uses modern components, and which takes into account the requirements that have become clear through several years of development.

黑料福利社 chose to put this very demanding project in the hands of Rune, from requirements specification to manufacturing and testing the prototype, and preparation for production.

In the project, Rune has ensured the definition and clarification of requirements for the RheoStream Instruments 鈥 the specification ensures that RheoPrint is future-proof both in function and in the choice of components.

A rigorous, systematic, and detailed design of the electronics has been carried out. The printed circuit board is designed so that it makes the best possible use of modern production methods and allows for countless internal function checks.

Rune has also programmed many drivers and functions and has documented all the software in the best possible way.

Rune has himself built prototypes, and in collaboration with the colleagues at 黑料福利社, he has carried out extensive tests of the electronics, so that we at 黑料福利社 Are ready to start producing and implementing the board.

Ready for the Future

With this board, 黑料福利社 is ready to further evolve the RheoStream instruments, delivering precise and timely process data for the manufacturers of paints, coatings, personal care and household care products. More flexibility and the fully self-testing features secures even better measurements and instrument management, and prepares for future features to be offered 黑料福利社.

RheoStream

RheoStream FC is a process rheometer for monitoring the viscosity profile of viscous non-Newtonian liquids in real time.

To measure viscosity accurately, temperature and shear rates are carefully controlled by RheoStream, which is connected to a tank or pipe.

With RheoStream, now viscosity is a parameter that can be automatically adjusted 鈥 no more waiting for manual analysis and no more re-processing or scrapping of off-spec material.

Rheology & Application in the Coatings Industry

Rheology is the study of the flow and deformation of fluids. It is a powerful tool that can be used to characterize the physical properties of fluids, like viscosity and elasticity. These properties are important for many applications in the coatings industry, like paint and ink formulations, coating thickness control, and sprayability.

Common paint defects, like levelling, sagging, uneven coverage or lack of gloss can be traced back to the viscosity profile of the paint. Therefore, rheology is used to optimize paint and ink formulations for better performance. For instance, rheology can help optimize coating formulations for the right balance of thickness and protection – sufficient protection but not too thick, adding unnecessary weight and cost. By understanding how a fluid will flow and deform under different conditions, rheologists can fine-tune formulations for specific application needs.

Paints are designed to have a high, solid-like viscosity in the low shear areas (e.g. below 10 s-1) to prevent phase separation and sedimentation. The paint should have a medium viscosity during production (10鈥1000 s-1), making it simple to pump, mix, or stir. The paint must be thin enough to apply easily by brushing, rolling, etc. when applied (> 1000 s-1).

Now, with a perfectly balanced design of the paint formulation, it is necessary to control the paint being manufactured. Every batch must meet the desired viscosity profile.

Currently, at the end of mixing every batch, samples are carried to the QC equipment and the results are available within 30-120 minutes. Normally, 20-50% of batches require at least one adjustment, followed by another manual QC. Most adjustments are made to correct viscosity defects. Hours are spent analyzing and correcting paint batches.

The need for process analytics is evident: Only by measuring the viscosity profile in the mixer or in a letdown tank, it becomes possible to automatically adjust the viscosity profile, and to get it right first time. This saves most of the QC-time of and adjustments.

Case Study:

Using RheoStream for process control of viscosity, a factory with 15 mixer tanks can reduce total production time by more than 30%, resulting in 40-50% higher capacity, and / or potentially large operational savings. Payback is achieved within a half a year.
